Since it takes the better part of an 8 hour day to re-scan a tape and
re-build the index, I'm trying to avoid having to do that...

If you have the index on tape, getting it back should be a simple and
quick matter of an nsrck -L7.

...Which leads to another possibility for your upgrade: you could save
the 53 GB index to tape, remove the index from disk, do your upgrade
(your index volume will now have 83 GB free, which should be plenty for
your remaining clients), and then pull your index back from tape.  If
any kind of index conversion is needed, it should* happen automatically
after it's back on disk.

*If it doesn't happen automatically, there are ways you can force it to
happen.  I don't recall the exact procedure, but it's been discussed on
this list in the (distant) past.  Check the archives.
